Ramping up for success

Aerospace Manufacturing hears how Doncasters is meeting the surge in demand with advanced technologies and strategic partnerships.

The aerospace industry is witnessing a significant resurgence in demand, driven by an increase in global passenger flying hours and a surge in commercial airline orders.

Amidst this dynamic market landscape, Doncasters, a leading international manufacturer of specialist superalloys and high-precision alloy components, is ramping up operations to meet the escalating demand. With nearly 250 years of technical expertise and a global footprint spanning 20 locations across Europe, Asia, and America, Doncasters is poised to continue delivering excellence and expanding its capabilities.

Over the past year, the global aerospace sector has seen significant growth, particularly in demand for engine parts and related manufacturing processes such as superalloys and precision casting. The industry experienced a revival in 2023, driven by a surge in both commercial and military aviation demand. Commercial air travel rebounded strongly, surpassing pre-pandemic levels in many regions, which in turn increased the demand for new aircraft and aftermarket services. Additionally, military spending continued to rise due to geopolitical instabilities, further boosting the sector.

Expanding site capacity

One of the most noteworthy developments at Doncasters is the $10 million extension of its Groton site in Connecticut. Initiated in August 2023, this expansion is set to double the site's capacity by 2025, significantly enhancing parts flow, safety, and environmental impact, while also reducing lead-times.

As Jason Mays, Doncasters president - Americas, noted: “The ability of airframers to support the increasing demand is currently being paced by parts manufacturing capacity. Doncasters is addressing this by adding capacity across our global footprint, including this extensive Groton development.”

This strategic investment is a response to the post-Covid surge in commercial airline orders, which have surpassed initial forecasts. The Groton extension will not only bolster Doncasters' capacity to meet current demands but also position the company to invest in advanced technology and local talent in the future, ensuring sustainable growth and innovation.

Superalloys in aerospace

Superalloys, particularly those based on nickel, cobalt, and iron, are crucial for manufacturing high-performance engine components. These materials are favoured for their excellent heat resistance and ability to maintain structural integrity under extreme conditions. The market for aerospace superalloys was valued at approximately US$2.58 billion in 2023 and is projected to grow at a CAGR of 9.2%, reaching around US$5.21bn by 2031. This growth is propelled by the increasing demand for fuel-efficient aircraft and the need for durable, high-performance engine parts. With superalloy facilities in the US and Europe, Doncasters continues to be well placed to satisfy these growing market needs.

Precision casting, including investment casting and shell mould casting, is essential for producing intricate and high-precision components used in aerospace engines. Doncasters is leveraging these technologies to meet the stringent requirements of the aerospace industry. These processes ensure high-quality, reliable parts that can withstand the demanding environments of aerospace applications.

Doncasters' commitment to quality and excellence is further demonstrated by its focus on achieving and maintaining Nadcap accreditation across its global sites. Nadcap is a prestigious certification that signifies adherence to the highest quality standards in the aerospace and defence industries. Achieving Nadcap accreditation involves rigorous assessments by industry experts and offers several benefits, including assuring customers that the products and processes meet exceptional quality and reliability standards, enhancing the company's reputation and credibility while encouraging continuous improvement in manufacturing processes and quality management, leading to better overall performance and efficiency.

Most recently, Doncasters achieved Nadcap accreditation for its operations in Mexico, part of the company's expansion through the acquisition of Uni-Pol in 2022. This milestone is part of a broader effort to enhance quality and capacity across its sites in the USA, UK, and Asia.

Strengthening partnerships

Doncasters' strategic partnerships are a cornerstone of its success in the aerospace sector. In July 2023, the company announced the renewal and expansion of its agreement with Safran Aircraft Engines to supply large superalloy structural castings and hot section air flow castings for the LEAP-1A and LEAP-1B platforms. This contract extension reflects the strong and developing partnership between Doncasters and Safran Aircraft Engines, covering both precision investment castings and superalloy supply.

Mike Quinn, Doncasters’ chief executive officer, expressed his satisfaction with the agreement, stating: “We are delighted to have reached agreement on this portfolio with Safran AE which reflects the hard work and dedication of all our employees. Safran AE is a key strategic partner to us, and we look forward to continuing to support them with the supply of high-quality product.”

A spokesperson for Safran AE echoed this sentiment, emphasising the strategic importance of the partnership and Doncasters' role in the Leap Programme for the years to come.

The aerospace parts manufacturing market is also expanding, with projections indicating growth from USD 966.05 billion in 2024 to US$1,233.24bn by 2030, growing at a CAGR of 4.2%. North America remains the dominant region, driven by the need to replace aging fleets and the increasing demand for more efficient aircraft. The Asia-Pacific region is also significant due to rapid economic growth and increased air travel demand.

A bright future ahead

The future of aerospace manufacturing looks promising, and Doncasters is well-positioned to capitalise on this growth. The company's strategic investments in expanding capacity, achieving high-quality standards through accreditation, and strengthening partnerships with industry leaders underscore its commitment to excellence and innovation.

As the demand for aerospace components continues to rise, Doncasters' ability to deliver high-performance and specialist applications will be crucial in supporting the industry's growth. With nearly 3,000 employees across its global locations and a robust portfolio of solutions for aerospace, defence, industrial gas turbine, automotive and other specialist industries, Doncasters is set to continue its legacy of turning metals into motion and driving success in the most demanding conditions.

Doncasters' proactive approach to meeting the evolving needs of the aerospace market, combined with its technical expertise and strategic partnerships, ensures that it remains a key player in the industry. The company's ongoing investments in capacity expansion and quality enhancement will not only support current demand but also pave the way for future growth and innovation in aerospace manufacturing.
